DIN Rail Terminal Block Sizing: How to Calculate Current & Pitch
Why Sizing Matters
Choosing the wrong DIN rail terminal block leads to overheating, nuisance tripping, or failed inspections. A block rated for 24 A that runs at 32 A in a packed control cabinet will degrade fast. This guide shows how to size current and pitch correctly so your panel stays safe and compliant.
The Four Numbers You Must Match
Before ordering, lock down these four specs:
Rated current (A) — the continuous current the block can carry at its rated ambient temperature.
Pitch (mm) — center-to-center distance between adjacent poles. Common values: 2.5, 3.5, 5.0, 6.0, 7.5, 10.0, 12.0 mm.
Wire cross-section (mm2 / AWG) — the conductor size the clamp accepts, e.g. 0.2-4 mm2 for signal, up to 35 mm2 for power.
Voltage rating (V) — typically up to 800 V for IEC 60947-7-1 compliant blocks.
How to Calculate the Real Current Rating
The printed rating (e.g. “24 A”) is measured under specific conditions. In the field you must apply derating:
1. Ambient temperature. Ratings are usually given at 40 C ambient. Above that, current capacity drops (often 0.5-0.8 % per C). A 24 A block at 55 C may only safely carry about 20 A.
2. Grouping / adjacent poles. A row of 10 live poles side by side heats each other. Apply the manufacturer’s grouping factor (commonly 0.7-0.85 for many adjacent energized poles).
3. Duty cycle. Continuous load vs intermittent matters; for 100 % duty, use the continuous rating.
4. Wire size. A block rated 24 A needs a wire that can also carry 24 A; undersized wire becomes the bottleneck.
Rule of thumb: size for the load current + 25-30 % headroom, then apply ambient and grouping derating before trusting the number.
Choosing the Pitch
Pitch is not just spacing – it trades density against electrical safety:
2.5-3.5 mm: up to about 10 A — Signal, low-power, high-density PLC wiring
5.0 mm: about 16-24 A — General control, I/O, power supplies
7.5 mm: about 24-32 A — Power distribution, motor circuits
10-12 mm: 32 A+ — High-current feeds, thick conductors
Larger pitch gives better creepage and clearance (less risk of arc-over at high voltage), but takes more rail space. Match pitch to both current and the available DIN rail length.
Wire Cross-Section Matching
Solid or ferruled stranded wire seats most reliably. Fine-stranded wire without ferrule may need a spring or screw clamp that specifies “stranded without ferrule” support. Sizing Checklist
1. List each circuit’s continuous load current.
2. Add 25-30 % headroom.
3. Apply ambient + grouping derating.
4. Pick pitch for current + clearance needs.
5. Confirm wire cross-section is within the clamp range.
6. Verify voltage rating is equal to or greater than circuit voltage.
7. Order samples; torque to spec and load-test before mass wiring.
